Are the aluminum channels non-conductive? most led strips have exposed copper connections on the back. do i need to insulate with mylar tape first?

You are correct. LED flex strips have areas with exposed copper, the aluminum extrusion is not insulated and they can short circuit when there’s no barrier. FYI mylar is a polyester film.. the double sided mounting tape supplied with most strips is adequate to insulate it. If the led strip will be upside down then a 3M VHB automotive mounting tape is less likely to let the led strip peel down. If the proffered plan is to use a glue rather than a tape, then a clear spray on finish can be use to insulate the channel.

My led strip is too bright for my application, even on the lowest setting. any suggestions for reducing light transmittance on these covers?

You can reduce brightness by reducing voltage to the led strip. I do not know your application but a voltage adjustable power supply will work as long as it delivers enough amps to drive the leds. I think one light strip of about 16 feet draws about 6 amps. In a car that produces up to 14.5 volts, a dc to dc reducing power supply would do it. Hook it up and with a volt meter and a small screwdriver turn the potentiometer off the power supply to set voltage to desired light output.

Can these be used for a straight edge for a circular saw?

if you mean as a saw guide, then no. These extrusions are not the sort of thick stiff piece that makes a good rip guide. A piece of steel angle is stiffer than aluminum, either is available from 2' to 8' in length at local home centers and hardware stores. at 3' long even a 1/2x1/2 1/8" thick angle should be stiff enough. At 8' long a 2"x2" 1/8" thick aluminum angle is noticably stiffer than 1-1/2" x 1-1/2" and about as stiff as a 1" square tube with 1/16" wall, but in steel a 3/4" x 3/4" or 1" x 1" angle 1/8 thick is stiffer than any of the largest widely distrubuted aluminum angles.
